1. Company History
The company BAUER KOMPRESSOREN was established by Hans Bauer in
Munich in 1946 and produces compressors for the areas of breathing air,
industrial air andgases for the delivery volume range of 6 Nm3 /h to 714
Nm3 /h in the finalpressure range of 30 to 500 bar.
Our users are customers from the areas of leisure sport, commercial
breathingprotection, industrial natural gas, air, nitrogen, helium and ar
gon and from thefield of military engineering. Our company supplies
abount 9000 mediumand high pressure compressor systems every year
via an international sales andservice network to customers in over 50
countries. The BAUER KOMPRESSOREN enterprise provides jobs
throughout the world in 14 companies for approximately900 employees.

Since the mid-70s BAUER KOMPRESSOREN is producing system solutions


for the refuellingof natural gas-driven vehicles; these vehicles are assum
ing increasingimportance as a result of the constant rise in crude oil prices
and thecontinuing burden placed on the environment.
To the present day the company has installed over 570 natural gas re
fuelling stationsthroughout Europe since the mid-90s; exact details and
locations can befound in our reference list. Particular mention should be
given to the factthat all system components of a CNG fuel station such as
compressor and storageunit, gas dryer systems, priority and sequential re
fuelling controls aswell as dispenser systems are developed and produced
by BAUER KOMPRESSOREN and tuned up torun smoothly together.
In addition, Bauer Compressors Inc. with registered office in Norfolk
(VA)/USA,has so far produced over 400 natural gas refuelling stations for
the North Americanmarket.
Utmost reliability and quality standards have enabled BAUER
KOMPRESSOREN toassume a leading international position in all areas of
our product range. Thisposition is upheld by highly qualified personnel
with many years of experiencein all corporate areas and continues to be
further developed. It has not leastbeen achieved by the introduction of
a quality assurance system in accordancewith the high requirements of
ISO 9001. This standard was accorded to thecompany by the Tech
nischer berwachungsverein (TV PRODUCT SERVICE Munich already in
1997.

2. Decision-making Criteria in the Planning of
CNG Compressor Units
Different aspects must be taken into consideration when planning natural
gasrefuelling stations:
2.1. Daily Gas Requirement for Vehicle Refuelling
When selecting the suitable size of compressor, the number of vehicles to
berefuelled on a daily basis is decisive.
During design it should be ensured that the compressor has a daily min
imum runtimeof about 8-12 hours because, both from a technical and
from a commercial pointof view, long idling periods should be avoided.

When designing a compressor runtime of up to 12 hours per day an in


crease incapacity of 100 % can be realised without the necessity to install
additionalcomponents although the compressor system is well utilised
from the initial start up.
If, due to a strong rise in refuelling demand, the required quantity of gas
canno longer be delivered by the system, the modular design of the BAUER
KOMPRESSOREN systemsusually permits an increase in capacity to be
realised.
For this purpose, depending on the necessity to extend the compressor
and/orhigh pressure storage unit, an additional module is installed,
thereby doublingthe gas delivery of the installed compressor system or the
stored gas quantityimmediately available from the high pressure storage
to satisfy refuellingpeaks.
Irrespective of whether a compressor and storage unit is selected from the
MFS,CFS or CTA series, the modular setup of the system provides a com
merciallyfavourable solution for every use constellation designed to cater
to theexpanding CNG market.

2.2. Gas pressure in the Gas Grid
Another important aspect is the use of gas pressures in the gas networks.
As a result of the direct, non-regulated use of the actual gas pressure
thespecific power consumption of the compressor and therefore the oper
ating costsof the compressor system can be reduced because less energy
is required tocompress the already pre-compressed natural gas.
When working with elevated gas pressures, the actual runtime of the com
pressor to beexpected on a daily basis should be taken into consideration
because a higherdelivery performance of the compressor will result when
using booster systemsdue to the higher gas pressure of the gas grid.
If a booster is used for a daily runtime of only a few hours, a gas intake
pressurereduction may well be advisable for financial reasons.
It may also be a good idea to adjust the initial gas pressure to the
maximumadmissible compressor gas intake pressure if high connection
costs to a highpressure supply network with low gas demand potential are
to be expected. Adirect unregulated gas pressure use of approximately
1000 Sm
3
/day and more is tobe considered as required gas demand for
vehicle refuelling.
2.3. Depot or Public Refuelling
Another aspect to be considered is the nature of refuelling in terms of the
customers application.
In the case of a depot refuelling station, mainly company-owned vehicles
are refuelled, whereby a restricted semi-supply to third parties is also pos
sible. In these casesa calibrated filling point with automatic card reader
systems can be selectedbecause these stations are usually operated
without fuelling staff.
If the station is to be integrated in a public branded refuelling station, such
asESSO or similar, a dispenser must be used that can similarly be obtained
fromBAUER KOMPRESSOREN which can be connected with a large variety
of cash tillsystems via popular interface protocols.

4. Technical Description
4.1. Outdoor Natural Gas Compressor Systems
4.1.1. Mini refuelling station Compact (MFS Compact)
The introduction of the Mini refuelling station by BAUER KOMPRESSOREN
has been verywell received by customers. Since its market launch in 1997
more than 140 unitshad gone into operation by the year 2008.
The MFS Compact series is a very reasonably priced starter model for CNG
vehiclerefuelling; with reasonably priced acquisition and maintenance
costs as well as compactdimensions, it is reliable and maintenance-
friendly.
In keeping with market demands and as part of its ongoing product main
tenanceand improvement, BAUER KOMPRESSOREN reviewed the
concept of the MFS Compact series in2008, developed a new PLC control
system and integrated the compressor systeminto a compact concrete
building.
This system was specially designed by BAUER KOMPRESSOREN for the re
fuelling ofmaterial-handling vehicles (forklift trucks) or in-house fleet
vehicles. It can,of course, also be used as fuelling system for natural gas
vehicles in publiclyaccessible refuelling stations.
Due to the inclusion of a highpressure storage unit with up to 30 high pres
sure storage cylinders each with 80 litresgeometric volume in the concrete
building means that a largequantity of compressed natural gas is available
for fast fill refuelling even atlow compressor performance, enabling the
refuelling time to be reduced to aminimum compared to a traditional slow
fill refuelling station.
The MFS Compact series can be customized depending on the application
andrequirements with a 3-bank storage rack or with a 1-bank storage rack
system, e.g. for refuelling forklift trucks as the most cost-favourable solu
tion.
As additional accessories both simple filling systems without mass flow
metering as well as the complete CNG dispenser programme with flow me
ters (Coriolis)are available to suit the application requirements.

4.1.2. Compact refuelling station - DUO, Small (CFS-DUO)
The basic version of the CFS-DUO series is intended for initial operation
withone compressor and one storage system. If the amount of com
pressed natural gasto be provided daily to refuel vehicles exceeds the
maximum capacity of thecompressor, the CFS-DUO series can be exten
ded by a second compressor and, in the event ofthe peak load refuelling
increasing, by a second storage rack tank (integrated in an extension buil
ding) without any problem.
The CFS-DUO series, small is available with compressor models
C15.2-13, C22.0-30 and CBK15.4-13 (see also Table 2).
By minimizing the ex-protection zones to be considered, the entire CFS-
DUO seriesis ideally suited for situations where space is at a premium, such
as publicinner-city refuelling stations. Just like all BAUER KOMPRESSOREN
natural gas refuelling systems,the CFS-DUO series features fully auto
mated operation (basic/peak load operation, redundancy, supply of up to
4 filling lines operated at the same time).

4.1.3. Compact refuelling station DUO, Large (CFS-DUO)
Other than the small CFS-DUO series, this series was designed forcom
pressors with high capacities and/or larger gas intake pressure ranges.
Thecompressors available in this series are equipped with gas/water heat
exchangersfor intermediate and after-cooling. The heat transfer to the
environment takesplace through a water/air recooler set installed on the
building roof.
In particular this model of cooling enables a sound emission level under 60
dB(A)to be achieved even for larger compressor systems without addi
tional soundinsulation measures.
Otherwise, the structure of the system and the extension possibilities for
theinstallation of a second compressor and/or second storage unit are the
same asfor CFS-DUO series, small.
The CFS-DUO series, large is available with the compressor models
shown in Tables3.x.

4.1.4. Gas Drying
As a standard, all natural gas compressor systems from BAUER
KOMPRESSOREN are equipped with a gas dryer on the high pressure side
including an (optional) electronicpressure dew point monitoring. Once
the drying agent used has achieved saturation point the compressor unit
isautomatically shut off and a message is displayed on the PLC controller.
Thisreliably rules out the possibility of condensate moisture reaching the
3-bank storage rack and the downstream refuelling technology. It also
guarantees fault freeoperation of the system even with the lowest ambi
ent temperatures in winter.
Furthermore, the TV, i.e. (Notified body CE0036) as the technical safety
authority in Germany for inspection of pressurized equipment, extends the
inspection interval for the first reinspection from 5 to 10 years starting from

4.2.1. CTA Series
The natural gas compressors of the CTA series are housed in a noise-insu
latingsheet metal enclosure. However, these systems are solely designed
for indoor use.
Basically these compressor systems contain the same compressor models
as the CFSseries, including booster systems. Of course, all the storage and
refuellingsystems in the delivery range can be combined with the com
pressor models of theCTA series.
It must be ensured that the electrical control system is installed in anon-ex,
gas-tight room separated from the compressor system.

4.4. Refuelling Accessories
4.4.1. Storage Systems
In most applications so-called 3-bank storage batteries are used asin
termediate storage for fast fill refuelling stations and consist of three indi
vidualpartial storage banks: the high, mid and low bank.
These banks contain a different number of pressurized cylinders which,
however, areassembled together in one rack. As a result of this division,
unlike an arrangement of the cylinders in row, (1-bank system) a higher de
gree of exploitation and thus a larger available gasquantity can be
attained for directly successive vehicle refuelling.
Due to the difference between storage pressure (300 bar), in the
3-bankstorage system and the empty vehicle tank, the gas flows into the
vehicle tankduring refuelling as a result of the drop in pressure. The maxi
mum permissiblevehicle filling pressure is 200 bar related to an ambient
temperature of 15 C.
Different storage racks are available depending on the customer-spe
cificrequirements. If necessary, these can, of course, be designed as 2 or
1-bankstorage systems.

4.4.2. Priority and Sequential Control Units
The priority control panel controls the priority filling priority of the
3-bank storage system usually used. The compressed natural gas (CNG)
flow comingfrom the compressor and gas treatment system is led into the
high bank at first. Ifthis achieves the maximum set pressure value the pri
ority control panel then guidesthe gas flow into the mid bank and finally
to the low bank.
During the vehicle refuelling the sequential control panel usesthe com
pressed gas in reverse order, always starting from the low bank first. Ifthe
gas pressure therein is no longer sufficient to refuel the vehicle to 200
bar(15 C), there is a changeover to the mid bank using special valve mim
ics. Theresidual quantity is taken from here to refuel the vehicle comple
tely.
The high bank is still available for high peak fuelling frequency if the
middlebank also fails to attain the necessary filling pressure of 200
bar(15C).
BAUER KOMPRESSOREN offers the systems shown below which can be
used for 250bar and for 300 bar. The difference in these two modules is
that the VR 300 AC is additionallyequipped with a pressure reducer and
a filling pressure safety valve in order tomaintain and limit a maximum of
250 bar for ambient temperature-compensatedfilling pressure to the ve
hicle. Both systems are supplied with low pressure controlair generated
by an aux. compressor system in the electricity room.
Both models can be extended for the operation of natural gas dispensers
with 2 mass flow meter systems each.

4.5. Filling Equipment
4.5.1. Fill posts
Which dispensing equipment is used determines whether a fill post or a
dispenser is used.
The fill post series FP is frequently used in natural gas refuelling stations
indepots, especially when refuelling stations are not continuously
manned. Using acard reader system to release the fill post means that
vehicles can be refuelled bythe drivers themselves. Invoicing will then be
made via arefuelling data processing program to the customer.

4.5.2. Dispensers
The use of a dispenser (in contrast to a fill post without massflow meter
system is absolutely imperative for operating a public refuelling station for
statutorycalibration reasons. The display shows the unit price, quantity
refilled as well as the final pricesimultaneously.
The dispensers are available according to customer requirements with one
or two hoses,with one or two mass flow meters for non-simultaneous or
simultaneous vehiclerefuelling on both sides of the dispenser. The posi
tioning of the hosecolumns and the display system can also be freely selec
ted depending on thevehicle approach side.
The dispensers of the ZSxx-DWx series can be used both for the refuel
ling ofcars and buses and are available in the suitable colour and corres
ponding logoof the refuelling station (ESSO or similar). Usually the dis
penser computers are directly connected to the cash tillsystem in the re
fuelling station shop so that the familiar refuelling procedure is thesame
as for liquid fuels. As required, the dispenser can also be operated incon
nection with an automatic vending machine (EC, VISA etc.).
Safety accessories such as break-away systems in case of an accident,
which ensure agas-tight separation of the connection lines from com
pressor to dispenser inthe event of danger are also optionally available at
customer request.

4.6.1. Refuelling Data Recording
For planned invoicing via the automatic vending machine connected with
thedispensers/fill posts, thecustomer can obtain all requisite fuelling data
for invoicing by modem (also GSM) with the accompanyingrefuelling soft
ware to the operator's own computer system.
For this purpose BAUER KOMPRESSOREN offers 2 automatic vending ma
chines whichhave been designed for exclusive operation with station
cards or creditcards and are specially equipped with their own interface
protocol forour dispenser program. A wide range of accessories for data

4.6.2. Data Transmission
Knowingabout the current operating statusof anatural gas fuelling
system, whether it is in operation, or on standby, whetherthere is a fault
or other important information such as the number of currentrefuellings,
fuelled gas quantity, gas pressures in the 3-bank storagesystem etc. is a
requirement of increasing importance for refuelling station operators.
As far as operating data transmission is concerned, BAUER KOMPRES
SOREN on option offers electronictransmitters for refuelling data trans
mission via radio modem and GMS network, too. The operator is merely
required to provide the SIM card.
Furthermore, a visualisation software is an available option to indicate
all operation data on a computer screen. The customer is required to pur
chase an operator licence forthis purpose.
The data transmission system automatically informs a connected control
center every timethe system is on trouble, or reports the current operating
status of thesystem under normal operation twice a day at freely program
mable times. Inagreement with the system operator, individual customer
parameters can also bemonitored.
The operating status determined in this manner permits remedies to be
foundquickly in the case of any technical problem in the station.

4.6.3. External Operating Status Display
BAUER KOMPRESSOREN offers a favourably priced external operat
ingstatus display for the transfer of the system operating status of the
naturalgas refuelling station as a minimum information to the station shop
or an externallocation. This status display is hard wired to the PLC control
system and showsthe shop personnel the following disturbances:
- Gas alarm
- "Emergency stop" button pressed (dispenser)
- Compressor collective fault
As required the station operator can be easily informed by phone to initi
ateremedy measures.
Furthermore, the shop personnel has a centralised "emergency stop" but
ton, which can be used to shut down the entire CNG refuelling station in
the event of any dangerwithout the shop personnel having to leave the
shop.

Natural gas refuelling stations are usuallysubject to local buildinglaw due
to their concrete enclosure that provides for a project-related light
ningprotection analysis during the requisite building permit procedure.

DIN VDE V 0185 as a specialaccessory for our natural gas refuelling station

5. Planning your Natural Gas refuelling station
5.1. Slow-Fill / Fast-Fill
5.1.1. Slow-Fill
When designing a CNG refuelling station the question of the suitable filling
modeshould be clarified first of all.
If it is possible to refuel all vehicles of a fleet over a long period oftime, the
procurement of a slow-fill system may come into question. This willusually
be a smaller vehicle fleet (5 - 7 vehicles) which are refuelled at adepot re
fuelling station during the available breaks or at large refuelling stations
for thefuelling of bus fleets with more than 20 buses.
In the case of slow-fill refuelling the compressor pumps the com
pressednatural gas to the vehicle tank directly without intermediate stor
age.
The vehicle can be refuelled with the supplied quantity of CNG from the
compressor stationduring the corresponding time via a filling nozzle.
5.1.2. Fast-Fill
If, however, it is intended to sell to a third party or refuel a larger numberof
vehicles, the fast-fill system should be selected.
For this purpose the compressed gas is firstly stored in a 3-bank storage
battery beforeit is refuelled into the vehicle tank via the natural gas dis
penser. Fill timesof between 1 and 2 minutes (80 liter tank) can usually
be realized in this way.
However, the maximum available gas quantity in this 3 bank store must be
bornein mind when filling vehicles as described in the "storage systems"
chapter.

6. Project Planning
6.1. Design, Installation, Foundation Plan
When planning and setting up CNG systems, BAUER KOMPRESSOREN is
your competentpartner. We plan and realise the CNG refuelling station
in co-operation with the client from design through to turnkey delivery (ex
cluding any requisite buildingpermits).
When designing a CNG station the important parameters are the number
of vehiclesto be refuelled, the size of the vehicle tank and the refuelling
peaks. Inaccordance with the customer's specifications, we will be
pleased to draw up anoptimized design and concept of the natural gas
refuelling station (filling profiles,extendibility, feasibility study etc.).
Together with the customer the installation of the CNG refuelling station
is drawn upfocusing on safety and cost. The ex-protection zones, cus
tomer friendlypositioning of the dispenser, noise emission of the com
pressor system as wellas an optimised high pressure pipe layout between
compressor storage unit anddispenser are important parameters.
After determining the placement of the system, our team of engineers will
drawup an installation and foundation plan that in particular specifies
theinterfaces for the operation of the system in detail such as the build
ingdimensions, gas input piping, electric power supply, pneumatic and
electrical connectionlines to the dispensers and station shop.
7. Installation to Turnkey Delivery
7.1. Placement
In consultation with the client, the best location for the CNG fuelstation
will be selected by our engineers.
After the client has done the concrete foundation, we can erect the en
tireCNG station, provide all of the electrical cabling and piping.An addi
tional important aspect is to meet statutoryex-protection regulations.
Due to the minimized explosion protection zones of our MFS and CFS nat
ural gasrefuelling stations we are able to find an optimum installation
solution even if spaceis limited.

7.2. Piping
The system, including all pressure lines from the compressor to the storage
tankand on to the fill post / dispenser, is provided with the requisite pip
ingby BAUER KOMPRESSOREN in accordance with the pertinent
guidelines and thenchecked by the TV or another inspection organisa
tion. The necessary scheduling withthe companies concerned and the au
thorities involved is co-ordinated by ourproject team.
7.3. Electrical Cabling
Our service engineers also take care of the electrical cabling, both of
thecompressor system as well as of the fill post / dispenser. The opera
tormerely has to provide the electric power supply. The connection to an
existingcash till system is provided on request by BAUER KOMPRESSOREN
in co-ordinationwith the outside companies involved.
7.4. Commissioning
After successful installation the compressor system is started, checked
againand some test refuellings are performed on natural gas driven
vehicles or possibly withour own test equipment.
BAUER KOMPRESSOREN provides the project organisation and scheduling
also for theinstallation and commissioning of the compressor storage unit
including the dispensertechnology so that commissioning of the CNG re
fuelling station will generally only take afew days.
7.5. Final Safety Inspection by TV (Notified Body)
In our factory in Munich the components such as compressor, storage sys
tem andother equipment of the delivery package can be subjected to par
tial acceptanceinspection by the TV (Notified Body: CE 0036).
After successful erection at site,the installation is checked by a TV expert
or another safety inspection authority including the technical documenta
tion ofthe technical partial acceptance inspection in the manufacturer's
factorysubjected to a standard inspection.
This acceptance at site is also carried out by our serviceteam together with
the relevant safety inspection authority.

7.6. Calibration of the fill post / dispenser
It is essential that the dispenser facilities are calibrated for dispensing
gasto third parties against payment.
To enable this, our dispensers work with a Coriolis mass flow meter
whichconverts the data provided by means of an electronic calculator or
an automatic vendingmachine into a form capable of being calibrated.
All dispensers supplied byBAUER KOMPRESSOREN are approved by the
Physikalisch-Technische Bundesanstalt (PTB) orforeign approval institu
tions for payment transactions subject to calibration.
The requisite calibration of the CNG dispensers is performed by BAUER
KOMPRESSOREN in co-operation with the competent calibrationauthori
ties at site. The test equipment required for this is available from ourselves
for calibration purposes.
7.7. Instructing Personnel
The services provided by BAUER KOMPRESSOREN also include a detailed
trainingof the customer's authorised staff regarding the technology and
electricaloperation of the system so as to, for example, be able to set up
refuellingtank cards and also for the operator of the system to be able to
carry outthe most important basic settings and simple maintenance work
at the station.
Personnel are instructed on the ready to operate system that has already
beenapproved by the safety inspection authorities before it is handed over
to the client.
