1.0 INTRODUCTION

1.1 Preamble

At the Interbuild29"'November- 5'nDecember1981. OAKHOUSE LIMITED


will be exhibiting for the first time in rhe united Kingdom a new building
productnamedISORAST,a hollow block madefrom Styroporwhich servesas
a permanentshutteringfor concreteconstruction
This product's main advantages are its speedof erectionand the very high
thermalinsulationpropertiesattained. (R-valueof 34.48in the caseof a250
mm wall (9.85inch).

ISORAST is usedextensivelyin Germany,Switzerland,Belgium and France,


and now it is being introducedto Venezuela,Australia.In 1996the ISORAST
Building Systemis introducedfor the first time to the United Statesby a
companynamed"HurricaneHomes& Construction, Inc.

ISORAST was inventednearly30 yearsago.It is both a productand a simple


building system: Hollow blocks made of BASF Styropor-F Expanded
Polystyrene,with Flame RetardantAdditive, are erectedLEGO fashion by
meansof their toothedtops and groovedundersides.Shouldhorizontalrein-
forcementbe requrred,this can be laid on perfbrmedshelvesincorporatedin
each unit. automaticallygiving the requiredcover. Once erected.concreteis
pouredinto the cavity of the constructionformedby the blocksprovidingthe
Ioadbearing construction.

The ISORAST rangefeaturesblocksof 250 mm for outsidewalls, 125mm for


inside partitionsand also 370 mm blocks for higher complexityof construc-
tion. Includedin the rangeareL-elementsas floor supportunits,roof elements
and radiusedblocks for curved and shapedwalls. The outsidefaces of the
hollow blocks are keyed and a whole rangeof exterior renderscan be applied
whilst interiorscan be plastered.tiled, paneledor treatedin any other tradi-
tionai manner.
1.2 What is ISORAST

It is a permanentshutteringmaterialin interlockinghollow block form out of


Expanded Polystyrene with Flame Retardant Additive (extra dense
STYROPOR-F)manufactured by BASF
ExpandedPolystyrenehasa rangeof consistencies in densityfrom 10 kg/m3 to
over 100 kg/m3. The lower densitymaterials(10/30kgim3) - which are those
usuallyencountered - are light and resemblebalsawood in texture,whilst the
very high densitymaterialsare like hard wood.

ISORAST is madefrom the top quality lower densitymaterial30 kg/m3 and


yet has double the tensile strengthof the 20 kg/m3 quality materialsby virtue
of its unique crossbardesign.The blocks are erectedone upon the other
'LEGO' fashion
and in stretcherbond-afterwhich the cavity of the blocks is
filled with concreteto form a solid wall construction.

The complexform of theseshutteringblocksandin particularthe designof the


interlockingsystemwas exhaustivelystudiedto make sure that it could not
crack nor developweak spots.The crossbarsare offsettowardsthe lower half
of the block to preventsplayingof the block duringthe pouringof the concrete.

An advance system of constructionfor use where energy conservation(by


reductionof thermaltransmission)and speedof construction(reducedlabor
costs)are imoortant.

1.3 The Development of Shuttering Blocks made out of Polystyrene

Sometimeafter the discoveryof expandedpolystyrenein 1951by BASF, the


product becameused extensivelyon the continentas an outsideinsulating
materialfor walls and varioustypesof specialoutsiderenderingwere quickly
developed.By the late fifties Very elaboratetechniques- supplemented by
theoretical and practical tests already existed to guaranteethe safety and
performanceof the materials.

An idea therefore arosein the mind of an Austrian engineerto replacethe


difficult application of first an outside layer and then an inside layer of
insulationwith a form of constructionin which theseelementswere already
embodied,creatinga permanentshutter.This was the birth of ISORAST After
many trials, standardization of the systemwas completeproducinga beauti-
fully simplesystemreducedto basicallyonly a few units.Basedunashamedly
on a child's building kit, the blocksplacedone upon anotherformed a strong
permanentshutterwhereinconcretecould be pumpedquickly and accurately.

2.3 Expansion

The inherentlow thermal fluctuationsensurethat the risk of crackingof any


external renderingand internal plasterworkare non-existent.The ISORAST
systemguaranteescompleteabsenceof cracking,as at very high temperaturesthe
maximumpossibleexpansion is 0.2 mm/m.(250mm wall/ 9-13116)

2.4 Diffusion and Condensationof Water Vapor

Styropor does not absorb any water it is however permeableto water vapor.
Moreover, the small differencebetweenthe temperatureof the internalsurfaceof
the wall and the room temperatureof the adjacent air means that water
condensationcannotoccurunlessthe relativehumidityin the room is greaterthan
93Vo.

No special precautionsare thereforerequired in private houses,even in bath-


rooms,showers,utility rooms,etc.A vaporbarrieris recommended, however,in
the constructionof areassuch as enclosedswimmingpools,public toilets,tyro
factories,etc.,whererelativehumiditycould be constantlyvery high.

3.2 R-Value and the Cost of Heating

To maintaina spaceborderedby one squaremeterof wall whoseR-valueis l0


at a constanttemperature of 68 F, it would cost approximately$ 2.40 per year
assumingthe costof fuel to be 24.00centper liter. (app.$ 0.90per gallon)With
an R-valueof 34.71this annualcostwould drop to $0.69.

That's an Energy SavingsFactor of 7l.25%owith the ISORAST 250 mm


standard block and,84Vowith the 375 mm high insulated trlock.

3.3 The Importance of a bow R-value in Winter

When the differencein temperaturesbetweenthe internal surfaceof an outside


wall and the adjacentcolumn of air is greaterthan 3oC,movementof air occurs
and the air temperaturebeginsto fluctuate.With an ISORAST constructionthe
difference in the temperaturesbetweenthe interior surfaceof the wall and the
adjoiningair can neverbe more than0.9"C.( I .6 'F)

3.4 Advantages of a L+ R-value in Summer

During summerwhen the walls are heatedby the sun and occasionallyreach
temperaturesof up to 70oC,(158'F) a high R-valuereversesthe processand
maintainsa cool interior.

4.0 Fire Consideration

4.1 Resistanceto Fire

The fire resistanceof a structuralelement is normally inherent in its own


structuralform. The loadbearingsection of constructionwith ISORAST is
formed by a core of concrete,which is totally non inflammable.Styropor-F
appliedto the surfacesof walls andcoveredwith a materialsuchas renderingor
plasterworkwould call for classificationof SurfaceSpreadof Flame or Fire
Propagationdependingon the coveringmaterialused.

ISORAST is madefrom ExpandedPolystyrene Styropor-F containinga Flame


RetardantAdditive (FRA) which hasobtainedClassP designation (not easily
ignitable) to BS 476 Part 5: 1968. and "difficulty ignitable" to DIN 4102,
whilst SurfaceSpreadof Flame testsunder BS 476 PartT: 19ll have yielded
Class I classificationto Part 1.
5.0 DETERIORATION (Source BASF Aktiengesellschaft,0-6700 Ludwigshafen,

5.1 General

ExpandedStyropordoesnot rot, and when properlyused in building construc-


tion it is not subjectto any otherkind of deterioration
while in service.Theseare
the conclusionsreachedaftertrialsandinvestigations conductedover manyyears
by BASF andby otherindependent assessorsand scientificinstitutions.

Portlandcement,lime, gypsumand polymerdispersionshave no adverseeffect


on ExpandedStyropor,so that all common-used mortars,renderings,plastersor
(with
floor-screeds the exceptionof masticasphalt)can be usedin contactwith
it.

5.2 Aging

Aging is the alterationof the chemicalor physicalpropertiesof a materialwith


time underconditionsthat areno more severethandefinedlimiting service

conditions.When consideringthe aging of building materialsit is usual to


neglectchangesthat are desirableor merely irrelevant(for instance,the darken-
ing of wood with agecould be either),to assumethat the limiting service

conditionsare not exceededif the material is properly used for its intended
purposeand to restrict.the
time to the lifetimeexpectedof comparablematerials.

Aging of a building materialcommonlyleadsto loss of strength;in extreme


casesthe material may disintegrate.It may result from the action of air, water,
heat or light. Direct sunlightis destructiveto many materials,includingmany
plasticsand certainplasticbecomesbrittle even when exposedto ultra violet
radiation from fluorescentlighting. However, thermal insulating material are
seldomleft exposedoncetheyhavebeeninstalledin a building.
Deteriorationof materialsby the actionof substance with which theyshouldnot
be allowed to come into contactis not regardedas aging; it is the result of
rmproperuseleadingto the limiting serviceconditionsbeingexceeded.
5.3 Rot

Rot is an extremeform of deteriorationinvolving disintegrationon complete


loss of strength,usuallyas the resultof the actionof air and moistureassisted
by micro-organisms. Wood, leatherand textilesmadefrom naturalfiber's are
typical materialssubjectto rot. ExpandedStyropor,like most syntheticmateri-
als.doesnot rot.

5.4 Mechanical Fatigue

Many materials are liable to lose strength or elasticity when subjected to


repeatedstresses;such loss of strengthis known as mechanicalfatigue.The
fatigue life of a materialcan be estimatedby subjectingit to cyclic stressesat a
frequencymuch higher than that expectedin practice.Prolongedtests on
Expandedstyropor of the type usedfor reducingthe transmissionof impact-
soundhaveshownthat thereis no signof mechanicalfatigueover a sequence of
compression's corresponding to manyyearsof practicaluse.

6.0 CONSTRUCTION PROCEDURE

6.1 Modular Building

Each ISORAST block has castellationsalong its top surfaceand matching


castellations on the underside.Theseare set out in sucha way that the blocks
can be fitted togetherin modulesof 125mm (4-15/16)in both directions.The
blocks are placed one on top of anotherand pressedtogetherusing simple
pressure;the castellationsmeshtogethercreatinga completelysmoothsurface
and solid structure.
6.2 Erection Procedure

ISORAST blocksareerecteddirectlyon top of foundations,or on the floor slab,


as the designdictates.Threelayersof ISORASTblocksarefirst laid to the 125
mm (4-15116)module, in stretcherbond fashion,and waterproofconcreteis
pouredinto the first level of the ISORAST block up to a heightof 150 mm (5
inch) abovegroundfloor level.When pouringthe concrete,the castellations on
the top face of the uppermostblocks are protectedwith the use of aluminum
protector rails specially provided for this puryose. Particular care should be
taken when placing the first three layers to check carefully the horizontal and
verticallevels.This is most importantas smallerrorsand variationsin the early
levelswill be greatlyincreased with height.

Further layers of blocks are erected to the underside of a floor or ceiling.


All blocks should be placed stretcher bond fashion. The penultimate top
row of blocks should be offset horizontally by 125 mm (4-15116),so that the
concrete from the pump flows through a finer grid of crossbars to slow
down the flow.

The lightnessof the blocksand the flexibility of the systemmeansthat erection


can be both fast and simple.Savingsin sitetime reducedlaborareconsiderable.
Constructiontime for an average160 squaremeter (1.722 sft) home can be a
matterof threedays.

Long walls and partitionsshouldbe built using the doubleblock ( I m (39-318)


long); the elementsthen have betweenthem a seriesof eight castellationsand
this gives them greaterstrengthduring the filling stage.

6.3 End pieces

For window and door openings,and also at cornersand T-junktions,specially


purpose-made end piecesareused.Eachend of the 250 mm (9-l3l16) and 375
mm ( 14-314)blocksrequirea pair, while the 125mm (4- I 5/16) blocksneedone
singleendpieces.
6.4 Curved Walls

To achievecurvedwalls of between1500mm - 7000 mm diameter,ISORAST


round blocks are availablemadeout of a lower densitymaterial(22 kg/m3 in
placeof the 30 kg/m3) which can be formedto the radiusrequiredby inserting
insertpiecesFor curveswith greaterradiusthan7000mm the normal30 kg/m3
standardhalf blockscan be used.Using standardroundblockserectthe blocks
on top of eachother than inseft the distancepiecein the chamberof the internal
side of eachchamberdependingon the radiusof curve required.For a diameter
of more than 7000 mm use the standardhalf block (250 mm) insteadof the
distancepieces.

6.6 The L-element

This is one of the most interestingelementsin the rangeas it ensurescomplete


suppressionof cold bridging and also maintainsthe remarkablespeed of
erection.Use of this elementeliminatesthe necessityfor temporaryworks
when precastfloors are used.The L-elementis placedin position and filled
with concreteat the sametime asthe walls.It hassmallchamberswhich should
be filled in by handvery carefully.The elementitself can receivefloors up to a
thicknessof 180 mm; when floors of greaterthicknessare required the
additionalheightadjustersare usedto give an extra45 mm thicknessof floor.
More complexfloor to wall connections arepossiblebut for theseprofessional.
assistance shouldbe sousht.

6.7 Concrete Columns and Roof Supports

When reinforcedconcretecolumnsare required,ISORAST squareblockscan


be erectedto the necessaryheight and the reinforcementcageplacedinside,
spacedoff the blocks to give the requiredcover. The concretecan then be
carefullypouredcentrally,using the aluminumprotectorrails on the exposed
teethof the top block.

6.8 Lintels

Precastconcretelintels of the requiredlengthcan be placedin the ISORAST


lintel unit and surroundedin concretewhen completingthe pour. For openings
greaterthan 1300mm (51-3/16)the ISORASTlintel block shouldbe supported
intermediately.

6.9 Cutting ISORAST blocks

Whenever sloped, slanted or chamferedblocks are required (such as those


under a sloping roof), ISORAST blocks can be cut quickly and easily by
cutting along the predetermined
line using a fine toothedsaw. Sandingdown
the edge with the abrasiveblock ensuresa smooth finish and tight fitting
slopingedge.
6.10 Piping

Centralheatingpipesandwatersupplypiping canbe easilycut into the 45 mm


(1-314in) thicknessof the ISORASTwalls afterthe concretehasbeenpoured
and then coveredand plasteredover.This can be carriedout bv meansof anv
simpleknife.

Pipesof greaterdiameter(over 45 mm / 1-3/4 overalldiameter)such as waste


pipesetc.,shouldbe placedinsidethe chambersof the ISORASTblock before
the concrete is poured. Completely surroundedby the concreteand the
ISORAST block, the pipe will be insulatedand be insensitiveto frost even if
the building is unheated.

6.11 Circular Openings

Any shapedopeningscan be formed by cutting out the erectedISORAST


block structureto the shaperequired,shutteringthe openingwith plywood or
metal. It is advisableto leave a panel in the lower horizontallevel of the
openingto ensurethat the concretehasflowed uniformly.
