1. General

UPS Flat Anchorage System is developed by Utracon Group of


Companies. This method statement has been developed to
provide guidance for all personnel involved in the project in using
UPS – Flat Anchorages systems which covers the installation,
stressing and grouting operations.

2. Post Tensioning systems

The systems used for COLOMBO CITY CENTRE Project is UPS


Systems for Flat Anchorage (FA), incorporating strand of 0.5”
(12.7mm) diameter in the design of post tensioning structures.

3. Materials
3.1 PC Strands

Strands 0.50”
Nominal Diameter 12.7mm
Nominal Area 98.71mm²

3.2 Sheathings

The sheathings for bonded tendons shall be spirally wound


galvanized steel tubing made from galvanized steel strips of 0.3 to
0.4mm thickness.

The sheathings shall be mortar tight to prevent entrance of


cement grout during concreting and shall be corrugated for better
bonding.

The sheathings shall be sufficiently strong to retain shapes and to


resist damages during construction.

The flat sheathings with internal width from 75mm to 90mm have
been widely used in UPS Flat anchorage systems.

3.3 Anchorages
The types of anchorage used are Flat Anchorage (FA), Plate
Anchorage and Bond Head (Dead End) Anchorage. The various
types of anchorage are available to serve the different
requirement of the projects. The purpose of the anchorage is
transferring the tendon force to the concrete structure after the
strands are stressed.

Friction coefficient, u : 0.2 or as per the consultant’s


recommendation

Wobble factor, k : 0.0017/m

Stressing anchorage : Type FA and MA

Loss in jack and : Varies from 0 ~ 2.0%

5. Handling and storage of materials


 The pre – stressing strands shall be free of grease and
corrosion enhancing materials.
 No flame cutting of strands is allowed.
 Care should be taken in the handling of strands in order to
avoid mechanical damage to the strands.
 Strands should be raised above ground to avoid
contamination.

 Webbings slings shall be used for loading and unloading in


order to avoid mechanical damage to the strand coils.
 All Post Tensioning components must be handled and stored
such that any contamination, mechanically damage or
corrosion can be avoided.

6. General Work Procedures


 Post Tensioning tendons shall be installed in accordance with
the “Approved Drawings issued for Construction”.
For Post Tensioning slabs construction
 Install bottom slab reinforcement when the slab formwork is
ready.
 Provide sufficient cover to the bottom slab reinforcement.
 Install tendons in accordance with the shop drawings.
 Install top slab reinforcement.
For Post Tensioning beams construction
 Install bottom and side reinforcements and links. No capping
links shall be installed at this stage.
 Install tendons in accordance with the shop drawings.
 Install top reinforcements and capping links of the beam.

7. Guidelines for Tendon Installation

 Tendon alignment shall take precedent over reinforcement.


 All dimensions measured shall be based on the formwork
level. Therefore, an accurate formwork is necessary.
 The tolerances of formwork shall be 5mm or in accordance
with the specifications.
 The Flat Anchorages are fixed to the end formwork by
support bars to avoid any displacement during concreting.
 The Flat Anchorages must be orientated perpendicularly to
the cable axis with the grout vent at the top.
 If the side formwork is to be erected earlier, the main
contractor has to arrange for holes to be provided at the
formwork for each anchorage to accommodate protruding
strands.
 Tolerances for vertical tendon profiles are 10mm for high
and low points.
 Tolerances for horizontal tendon profiles are 50mm (to
avoid small M&E openings / pipes or other obstructions).
Specialist designer shall be consulted for tolerances more
than 50mm.
 Handle ducts with care and no stepping on ducts.
 Tendon support bars and bar-chairs are placed at 1m interval
and secured with binding wire to avoid movement during
concreting.

 Duct joints are sealed with tape.


 Check visually on the ducts’ straightness and do necessary
adjustment before concreting.
 Grout hoses must be protected from being embedded or
removed during concreting.

8. Stressing

Stressing shall not commence unless the main contractor has


confirmed the concrete of the slab / beam has achieved the
minimum cube strength at transfer. Refer to general notes of the
project.

Preparation for stressing


 Removal of the side formwork and anchorage recess former
(polyfoam).
 Placing of wedge plates and wedges. This operation must be
carried out after concreting so that the anchorages are not
fouled by grout.
 Ensure the protruding strands length is sufficient for stressing.
 The theoretical elongation calculations must be approved by
the consultant before stressing.

8.1 Stressing of Flat Tendons

One end stressing


 The jack shall be carried by hand to the stressing anchorage.
 Connect jack to hydraulic pump with hydraulic hoses.
 Strand shall be inserted to the jack.
 25% of the stressing force shall be applied to the tendon to
remove slack in the strands.
 Spray mark shall be made to the strands.
 Proceed with the stressing to the full force.
 Measure the distance of the spray mark to the wedge plate.
This will reflect the strand’s elongation from 25% to 100%
force. ( assume X mm )
 The total elongation (from 0% to 100% force) shall be
calculated by extrapolation of the value X.

Total Strand’s Elongation = X x 100

 Compare the full elongation (actual elongation) against the
theoretical value.

Two end stressing


 Stress first stressing end to 25% of the stressing force.
 Spray mark shall be made to the strand.
 Shift the jack and pump to the second end of the tendon.
 Stress second stressing end to 25% of the stressing force.

 Spray mark shall be force to the strand.


 Proceed with the stressing to the full force at second end.
 Measure the distance of the spray mark to the wedge plate.
This will reflect the strand’s elongation from 25% to 100%
force. (assume X2 mm)
 Shift the jack and pump to the 1st end of the tendon.
 Install the jack and continue to complete the stressing and
record elongation from 25% to final pressure to the record
form. (assume X1 mm)
 The total elongation (from 0% to 100% force) shall be
calculated by extrapolation of the value X.

Total Strand’s Elongation = (X1+X2) x 100

 Compare the full elongation (actual elongation) against the


theoretical value.

9. Cutting of Strands
 Cut the protruding strands (Stressing length) to a minimum of
10mm from the wedge plate. Cutting of strand shall not
commence unless the consultant has approved the stressing
result.

10. Patching of Recesses

 Remove any sand and debris from the anchorage recess.


 Mix non shrink grout or approved cementitious material with
water.
 Patch the anchorage recess with non shrink grout or approved
cementitious material using trowel until it is fully filled.

11. Grouting

Grouting shall not commence unless the consultant has approved


the stressing result.

Preparation for grouting


 Tendons shall be blown with compressed air to ensure no
blockage to the tendons.
Proposed grout mix
 Cement in standard 50kg package
(Ordinary Portland Cement)
 Water = 0.44 x 50kg = 22 kg
= 22 liters
 Admixture = 0.4% weight of cement (50 kg) = 200g

11.1 Tests for grouting

 Fluidity
 Compressive strength

11.2 Fluidity test

 Fluidity test will be executed by means of a flow cone.


 Flow time is measured with a stop watch.
 It is the measurement of time for 1 liter grout takes to
completely flow out of the cone.
 It is carried out immediately after mixing.
 The flow time should be between 10 to 25 seconds.

11.3 Compressive strength test

 6 test cubes of 100 x 100 x 100 mm shall be prepared per


grouting session.
 After 24 hours, remove cubes from mould and store in the
water storage tank.
 Average compressive strength of 3 cubes shall be tested at 7
and 28 days.
 According to specification, average compressive strength of 3
cubes shall be:
7 days : minimum of 21 N/mm2
28 days : minimum of 30 N/mm2

11.4 Grouting of tendon

 Mix the grout as per approved grout mix.


 Inject grout from the tendon’s inlet hose.
 When grout flows out at the intermediate vents, lock these
vents in the direction of the grout flow.
 Lock the outlet hose when the grout flows out has the same
consistency as the grout being pumped in.
 Continue pumping to build up pressure. Lock the inlet hose
when a pressure of 3~5 bar is achieved.
 Repeat the above steps to the next tendon.

11.5 Precautions to be taken during grouting

 Pressure should be duly controlled so as not to cause


segregation of grout.
 Excessive mixing (especially at high temperatures) can stiffen
the grout in the mixing drum.
 In case of interruption (more than 45 minutes) the grout shall
be flushed out of the tendon using water and compressed air.

Interpretation of Stressing Reports

1. The force-elongation relationship is more complex than one expects.


Through our experience, we recognize the fact that theory and
practice sometimes deviates from each other in this aspect. The
variation of site measured elongation with the theoretical one could
be due to various reasons and parameters, such as, modulus of
elasticity, elastic shortening of concrete, actual stress distribution
along the length of tendon, the assumed wobble and friction
coefficients, measuring error etc.

2. Hence, the allowable degree of deviation of the measured elongation


from the theoretical one is difficult to ascertain. In our opinion,
stressing force as measured with a calibrated pressure gauge on the
stressing jack should always be given top consideration and the
elongation results are to serve as a check to the overall force
transferred to the tendons.

3. In accordance with the recommendations by the Federation


Internationale de la Precontrainte (FIP), the average extension shall
be within 8% per pour (i.e. summary of extension deviation of all
beams in the respective pour).

4. It is a common occurrence for site extension of individual short


tendons (less than 10m length) to exceed +8% tolerance due to the
relatively high percentage of deviation for a 1mm addition extension
(e.g. 1mm extension over the theoretical elongation of 50mm will
result in 2.0% deviation).

5. In the case of the site extension of individual strand (FA) exceeding


+8% tolerance, the following procedures should be adopted: -

Step 1: Hold the final pressure for 15 seconds during the


stressing operation.

Step 2: If no drop or drop of gauge pressure is less than or


equal to 3MPa, record the extension readings (before
and after the holding of pressure). Unless significant
differences in the readings are observed, the results
shall be considered satisfactory and acceptable.

Check if the average deviation of tendons over the pour


/ beam falls within 8%. If so, the results shall be
considered satisfactory and acceptable.

Step 3: This procedure must be carried out in a single


operation during the stressing of the tendon.

6. If the site extension of an individual strand (FA) falls below -8%


tolerance, the following procedures should be adopted:

Step 1: Check whether the average deviation of tendons over


the pour/ beam falls within 8%. If so, the results shall
be considered satisfactory and acceptable.

Step 2: If the average deviation of tendons over the pour/


beam falls below -8%, stress the tendon with
extension deviation below -8% to maximum 80% UTS.

If the extension falls within the allowance tolerance


of 8% UTS, the pressure increase shall stop
(Maximum up to 80% UTS).

7. NO tendon should be stressed beyond 80% UTS. Approval in


writing must be obtained from the Consultant and Specialist if it is
to be carried under special circumstances.

8. If the site extension of individual strand (FA) falls below -17% or


exceeds +17%, the following procedures should be carried out:-

Step 1: Detension and re-stress the strand (FA).

Step 2: Check if the extension of the tendon falls within ±8%,


if so, the results shall be considered satisfactory and
acceptable.

Step 3: If the extension falls between +8% and +17% or


between -8% and -17% , then go to Step 5 or Step 6
respectively.

Expanding and plasticising grout admixture

Characteristics
Functionality • Allows shrinkage compensation through a gaseous expansion system
• Low water/cement ratio increase fluidity for easy placement
• Plasticisation giving low permeability and higher durability
• Iron-free eliminating stain, corrosion and rust expansion
• Chloride-free permitting for use in contact with reinforced steel

The values stated are average values. Due to the use of natural raw material in our
products, the actual value determined on an individual delivery may deviate slightly,
without compromising product suitability.

Application
Substrate preparation Concrete surfaces or duct to be grouted must be sound, clean and free from oil, grease,
laitance or any other loose adhering particles. Pre-wet before grouting.

Material preparation For best result of mixing, always use mechanically powered grout mixer.
Place the required amount of water into the mixer.
With the mixer running, slowly add in the neat cement (and sand, if required) and mixed
until even consistency, then add-in StoCrete AEG. Do not overdose StoCrete AEG as it
will increase expansion and cause frothing.
Mix continuously for approximately 3 mins until a smooth, even consistency is obtained.

Application
Coating procedure Placing
Grout should be placed immediately after mixing for maximum benefit. Unrestrained
surface of the grout should be kept to a minimum.
Curing
As soon as the surface sheen disappear and the grout has began to stiffen, water pond
or cover with damp hessian, plastic sheet or other approved means such as Sto curing
compound to prevent premature drying.

Consumption 1 x 200 grams satchet of StoCrete AEG is to be used per 50 kg of cement.

Application temperature Minimum application temperature +8°C


Maximum application temperature +45°C

Cleaning of tools Tools can be cleaned immediately after use with water.

Colour Grey

Packing StoCrete AEG is available in 20kg bag. Each bag contains 100 x 200 grams satchet.

Storage
Storage life/conditions The shelf life of StoCrete AEG is approximately 6 months if stored in cool dry conditions.

Special notes
Safety Precautions After full curing, StoCrete AEG is physiologically harmless. For best protection, wear
gloves and goggles while working. Splashes of grout to the skin or eyes should be
washed off immediately with clean water. In the event of prolonged irritation, seek
medical advice.
