Following a successful collaboration between industry and science, the team from Festo and Fraunhofer IPA has been awarded the German Future Prize 2010 for the revolutionary Bionic Handling Assistant concept.

Interaction between man and machine redefined The Bionic Handling Assistant is a lightweight, fully flexible system whose structure and mode of operation are modelled on an elephants trunk. Its inherent flexibility creates the right conditions for direct and safe contact between human and machine. Evolution made by Festo: from a basic component to a complex product

New generative manufacturing technologies State-of-the-art generative manufacturing technologies are a crucial part of the production of the Bionic Handling Assistant. Additive manufacturing allows the production of customised, movable system parts made of polyamide applied in thin layers and fused using a laser. This enables customised 3D printing of sophisticated products. The high flexibility and low density of the polyamide at only 0.95 grammes per cubic centimetre are ideal for the Bionic Handling Assistant. Cost-effective production With generative manufacturing there are no tool costs, while follow-up costs for resources and equipment are reduced. No delays in the development of tools means a faster time to

market and an increase in overall profitability. Fast response times lead to efficiency and flexibility in time-critical projects. Symbiosis of proven, innovative product solutions Pneumatics and mechatronics serve as the basic technologies for harnessing these natural principles. The robotic controller CMXR and piezo valve technology from Festo bring the Bionic Handling Assistant to life. SMAT sensors detect the paths and enable precise alignment of the system. The adaptive gripper grasps objects positively and non-positively.

Freely manoeuvrable and flexible handling system Eleven degrees of freedom open up a host of task-specific transport directions which, in contrast to conventional handling systems, are not restricted to linear motion. Its structure is basically flexible and is only stiffened when required via pneumatic control, allowing it to travel along the required path. Unlike conventional industrial robots, the Bionic Handling Assistant is compliant and does not have to be shielded from humans. Future fields of application Its ability to provide safe handling in all operating states means that the system can be used wherever humans need non-hazardous support from machines. Possible applications can be found in agriculture,

private households and care institutions or in industry as a handling system to support assembly processes.

Energy efficiency built in Mechatronic Motion Solutions

Unique in the world: the pioneering platform strategy with free combination of technologies. Its key advantage: providing the right solutions for reliable, economical automation, in which energy efficiency plays an important role. Linear and rotary movement, vacuum applications, gripping and control: Mechatronic Motion Solutions combines components, modules, systems as well as the software for all types of automation solutions, whether pneumatic, servopneumatic, electric or a mix of these. The integrated automation platform CPX and motion control make for an extremely compatible combination. Be it for standard or complex handling, the combinations of the mechatronic modular system produce solutions with built-in energy efficiency. This is possible thanks to, among others, the principle of freedom of choice and technological neutrality, which demands that the most suitable technology be used. And precise design means that oversizing or undersizing is avoided.

Electric or pneumatic? The ideal solution. The mini slides DGSL and EGSL come from the same family. Both are precise, resilient and suitable for all handling tasks, especially those involving joining or pressfitting. DGSL positions pneumatically while EGSL positions electrically, and they are available as a complete package with motors and controllers from Festo. Standardised interfaces ensure that both can be used at the same locations if required. This is a crucial requirement for ensuring that both technologies work seamlessly together for the cutting of plastic sheets, for example, and exploit all of their strengths namely maximum precision and rapid, strong feeding.

Designed for the specific task at hand Having the right combination of slide, motor and controller also plays an important role when it comes to ensuring maximum energy efficiency. This is achieved using the PositioningDrives sizing software. The freedom to choose between the parameters description and definition of the load case: dynamic response, delay, weight, etc. description of the mounting position: horizontal, vertical, angled helps to avoid oversizing or undersizing of motors, gear units and slides. This results in the lowest possible energy costs with the electric axis EGSL for the respective load case.

Electric and pneumatic components working together in a laminating system The fabrics for car interior trim are uniformly laminated on a 3D raised surface (A, B or C pillar) in a laminating system for interior automotive parts. Throughput has increased threefold with this solution. Reliable material feed and clean, crease-resistant clamping of the trim are achieved electrically using 12 spindle axes of type EGC. These are controlled by means of a controller CECX-M1 with integrated motion control, while communication is via CANopen.

Overall pneumatic actuation is handled by a CPX/MPA valve combination with Profibus interface. Guided drives DFM lower infrared heating elements to activate the adhesive. The trim for the support structures is folded electrically/pneumatically using axes EGC in positioning mode and cylinders ADN. The laminated workpiece is then placed on a pallet using a vacuum.

After a period of economic crisis the market is finally moving again. Industrial food production must meet the highest hygiene standards and at the same time be productive. In such critical food and splash zones, where aseptic requirements often have to be met, it quickly becomes apparent whether components can actually deliver what they promise. Clever innovations to prevent critical situations The new PPS cushioning for standard cylinders DSBF and round cylinders CRDSNU in Clean Design never has to be adjusted. This is done automatically and saves a huge amount of time during assembly, particularly in the case of drives that are difficult to access. Building the future with automation solutions for drinking water purification

Population growth, urbanisation and rising living standards are three factors that will lead to a significant increase in water consumption in developing or emerging nations in the future. Complete automation solutions from Festo can help lower energy costs and improve productivity, thus achieving maximum reliability of supply. Increasing reliability of supply while reducing energy costs In developed nations, process automation solutions from Festo also play a key role in reducing energy costs when carrying out improvements to existing water treatment plants. They also provide the security of a continuously operating water treatment process that delivers consistent quality, even during power failures. The water treatment plant in Cairo is a perfect example of this. Complete automation for fixed-bed filters In Cairo, water from the Nile is filtered to produce drinking water quality. Festo provides the complete control circuit system for fixed-bed filters. The clever filtration and backwashing procedure implemented in cooperation with BAMAG GmbH optimises the process significantly. It can also be operated purely pneumatically, even with manual control, which contributes to its built-in reliability.

Optimised process delivers more drinking water with less energy consumption By automating the cycle of filtration backwashing to clean filters filtration, it is possible to increase the amount of water produced per hour. This is because the control circuit system automatically detects precisely when and how long backwashing of the fixed-bed filter with air and rinse water is required. This means that drinking water production can be resumed as quickly as possible. Water filtration is one of the most significant contributors to energy consumption in water treatment plants. Targeted cleaning of the fixed-bed filter according to specific requirements saves a significant amount of energy, which can be used directly in the production of drinking water. Another positive side-effect is the elimination of water wastage during the process. Increased operational reliability even when there is no power The automation concept from Festo has helped to significantly reduce the response time in the event of a power failure. Just one

push of a button is all it takes to actuate the pneumatic manual control unit from the control cabinet for all fixed-bed filters. Pneumatics is the only automation technology that can offer this level of flexibility and operational reliability. Faster operation The benefits available in emergencies also apply to commissioning. Sand filtration can start even before the power supply is connected.

Perfectly matched product portfolio The automation solution consists of: Two process valves (1), which are automated with an open/close function using linear drives DLP. This controls the intake of untreated water and discharge of rinse water. Three butterfly valves (2)(3), which are automated with a control function using quarter turn actuator DFPB and analogue sensor boxes SRAP.

This controls the discharge of filtered water and the intake of air and cleaning water. The control cabinet (4) the brain of the process. The process is monitored and controlled with the integrated valve terminal CPX/VTSA, a PLC and visualisation via the graphical display and operating unit FED.

Long-term energy saving with Energy Saving Services


Rapid savings with a long-term effect? With the Energy Saving Services this is possible because the individual measures complement one another. In one case, the Festo Energy Saving Services carried out a check that helped a mechanical and plant engineering supplier make immediate savings of over 40,000 Euro annually on its energy and operating costs.

Lets start at the very beginning. Compressed air consumption at one of the suppliers plants was approx. 13.06 million m3 annually with a control pressure of 8 bar. With compressed air costing 2.5 cent/m3 on average, annual compressed air costs were in the region of 330,000 Euro. Based on the detailed analysis carried out, both the company and the Festo experts concluded that these costs were too high. Immediate reduction in energy costs The entire compressed air supply and all applications were investigated using an acoustic leakage

location system, which identified 501 leakages in a manufacturing area of approx. 15,000 m2. In most cases the leakages were due to loose connections and fittings. The leakage measurements were classified as large, medium and small, amounting to a total loss of 3,341 l/min. By immediately eliminating the leakages, it was possible to reduce compressed air costs by around 42,000 Euro. According to a study conducted by the Fraunhofer Institute ISI, effective leakage management accounts for almost 42% of the entire savings potential.

Increasing service life, reducing compressed air costs Additional savings can be achieved by optimising the compressors and modernising applications that are not energyefficient. Compressed air quality should also be improved, as it influences the service life of supply systems and equipment. According to the experts from Festo, once these steps have been carried out and the savings potential has been fully utilised, the company will have a significantly improved energy usage.
