1.0 General
Globalization has made tremendous changes in the world & concept of Energy
Conservation left behind by doing Energy Audits. Energy saved is Energy
Generated the global mantra now in this world. Energy is essential to life & its
conservation has become as absolute necessity. The requirement of energy
has gone up in last few years & would touch unimaginable preparation of
population explosion & improvement of living standards.
Energy Audits mean lot of things & common meaning are :

Using less Energy in particular application

Finding ways to purchase particular form of energy at lower cost. This is

usually accomplished by negotiation with energy providers.

Shifting to different energy resources at lower costs.

Using Free or Renewable energy sources that considered being more

desirable, or less undesirable, with regards to non efficiency concerns such as
availability and pollution. Conservation of Water, Fuels & Materials, a well as
energy sources.

Considerable efforts are required by all sectors of society. Constant R & D is

also required towards improving the Thermal Efficiency of the building,
Electrical equipments, Industrial process, Heating & Cooling equipments.

2.0 Performance evaluation of utility :

2.1.1 Transformer :

Transformer is static device, which transfer electrical energy volts

from higher volt to lower volt & vice versa. There are two types of losses in
transformer [a] No load losses (Iron losses), which is constant & [b] Variable
losses i.e. Copper losses, which varies at square of load on Transformer &
temperature. According to IS 2026:1962, gives Transformer losses. It is generally
recommended to keep loading on Transformer between 45 to 50 %.
M/s Bank of Baroda tower. has sanction HT power of 375 Kw for from
Torrent Power Ltd.

There are two Transformers, One for to main building and

another for Staff College. The supply in coming Voltage is High Tension at 11 KV.
For isolation, HT breakers are installed in out going feeders.

Transformer with losses : When as actual Transformer is put on load, there is

Iron losses in the core and copper losses in the windings & these are not entirely
negliable. Even when the Transformer is on No load, the primary in put current is
not wholly reactive. The primary in put current in no-load condition has to supply
[A] iron loses to core i.e. Hysteresis losses [B] Very small amount of copper
losses in primary (there being no cu losses in secondary as it is open). Hence the
no load primary input current is not 900C behind voltage but lags it by an angle
The no load primary current I0 is very small as compared to full load
current. It should be about 1 % of full load current. As no load primary current is
very small, No load primary copper losses are negliable small, which mean that no
load primary input is practically equal to the iron losses in the transformer.

Observations: Two No of Transformers installed in building [250 Kva ] Collage

Building & [ 630 kva ] Admn. Building. Higher capacity Transformer is idel in
night hr, while in Collage building transformer has negliable load. It is advisable
to shut off one transformer 25 Kva and total load should be transfer to 630 Kva.
This will reduse energy consumption by No load losses of system.

Loading

pattern on Transformer during audit study was shown below. Fixed capacitor &
APFC are installed on Transformer out going L T Panel. Only Fixed Capacitors
are installed in collage. Capacitors required for Transformer out going as per
calculations given below. No load losses in Transformer are not measurable
although total losses measured on % loading and found higher side due to
harmonics in system.

Transformer Losses are Optimum at 45- 50 % loading.

Efficiency evolution done on the basis of measurement on Load measurement

and % loading on transformer.

Crystal Controls

Improvement in Capacity Factor with Amorphorous Core Transformer:

Reduction in No Load Losses : The Bank of Baroda tower has installed different
rating Transformer in building. There are total two no of Transforms installed.
Transformers loading are also different in each section. Looking to the load
pattern of maximum demand variation, installed capacity of the Transformer is
enough. Power factor was not maintained. Amorphous core type Transformers
should be best option if replaced by existing transformers. Installation of
Amorphous core type Transformer would save considerable amount of energy
during the whole year. The no load losses of the Transformer mainly consist of
iron loss which occur continuously through out the whole year irrespective of the
load on the load on the transformer. The no load losses (iron losses) of the
Transformer is the major concern in any transformer design. The iron losses
consist of following two parts.

Iron Losses (No load losses) = Hysterics Losses + Eddy Current Losses
Iron losses, the eddy current in the Transformer core material produces
eddy current losses. They depend upon the thickness of the core material.
Manufacturing the core into very fine thin sheet & laminating these fine sheets of
the core. While Hysterics losses are the heat losses generated due to magnetizing
& demagnetizing. The Higher the resistance observed by the core molecules in
magnetizing & demagnetizing, the higher would be Higher would be heat loss
(Hysterics loss). Consequently, no load Losses would be higher. Hysterics Losses
can only be controlled by the core material, which has low amount of heat losses
when its molecules experience magnetizing & demagnetizing cycle. For that,
amorphous core material serves purpose.
Amorphous metal exhibit a structure in which the metallic molecules occur
in a random pattern & have non-crystalline alloy steel just like glass. As there are
no grains, the fluxes experience least resistance in any direction. As opposed to
the rigid grain structure of the silicon steel, this unique structure enables easy
magnetizing & demagnetizing. Thus, easier the magnetic switching, the lower the
core loss would be.

12

Crystal Controls

Advantage of Amorphous Core Transformer:

Reduction in No Load Losses : Compared to conventional Transformer in

amorphous metal, switching is accomplished with very low energy loss as due to its
superior hysterics properties & very low thickness of material. This will reduce 80%
no load losses & reduction in operation Cost.

Better Short Circuit Strength : The unique feature of the Transformer is the
rectangular winding made from copper sheet. As a result of the construction the
axial component of the Short circuit forces are almost eliminated.

Special

compacting & epoxy bonding between the layers makes the entire coil as one
homogeneous mass, which has better withstanding capability of the radial
component

short

circuit

forces

as

arrangement. The use of Copper sheet makes almost elimination of Hot spots.
Low maintenance cost. Compact structure and easy erection & commissioning cost.

2.1.2 Power Factor:

Induction motors are characterized by power factors less than unity, leading
to lower overall efficiency associated with plant electrical system. The impact of PF
correction includes reduced Kva demands& hence reduced utility demand charged.
It also reduced I2R losses in cable in upstream & reduces voltage drop in cables. It
should be noted that Capacitor improve power factor from the point of installation
back to generation side. The size of capacitor required for particular motor depends
upon the no load reactive KVA drawn by motor.

M/s Bank of Baroda tower has

installed fixed capacitors in Staff College for distribution system and APFC panel in
main Admin building for power factor correction.

Observations : The M/s Bank of Baroda has installed fix type Capacitor bank &
APFC to maintained instant power factor & never achieved Avg. power factor more
than 0.97. This is due to change in load pattern of process machinery. The
Reactive power factor system requires modifications to achieve power factor near
to unity. Some of the capacitors are found Derated which need replacement.
Transformer compensation fixed capacitors shown above should be installed.

Adverse Effects of Over Compensation / Leading PF

Extra Power loss in Capacitors. Transformer losses Increased, which requires

higher

capacity than the required to supply the same Kw load.

Over heating of the Cable & Switch gear that increases cable losses.

The current would be higher which puts extra stress on the LT switchgear
reducing the

useful life of the switchgear & Cables.

Voltage will increase at the point of common coupling of capacitors. So the

higher the kvar, the higher voltage at the point of capacitors installation.

Draw backs of fixed type PF improvement systems.

Manual switching in/out and monitoring of PF constantly required.

Manual error in switching in/out during night/low load period leads to

capacitive loads leading to un necessary stressing of the capacitors and RKVAH
recording resulting in final losses.

Over stressing of capacitors during light loads may leads to capacitor drift/
Derating there by reducing useful life.

Capacitors remains continuously energize irrespective of load hence life

expectancy of the capacitors is reduces
RTPFC System has following unique Operating & Safety advantage:

Capacitor life is enhanced as No inrush current due to precise auto zero voltage
search logic. No current or Voltage surge. Hence life of Transformer increases.

The RTPFC dismisses the need of manpower and any sort of supervision.

Solid-state device are used to work at very low voltage, as result no

chattering. Also there is no moving part-involved maintenance cost negligible.
One controller, which display all electrical parameters.

The RTPFC dismisses the need to switch off capacitor on D G set. i.e.
reduction in losses. It also reduces the Copper losses in Transformer by
maintaining constant PF.

2.1.3 Metering & Monitoring Status:

Roll of Proper Metering System : A large amount of electricity being handled by
electrical department in industry, even 1 % of electrical saving in losses would
provide substantial financial benefits to utilities. To release the benefits, a
systematic approach to install metering system at number of places. The reduction
of technical losses, up gradation scheme to reduce losses accrued by power supply
system, machine and man. Development of comprehensive energy accounting
system would enable quantification of loss in different segments of the system and
their segregation. Proper and accurate meters, metering system and practice are
essential for effective and correct energy accounting. It also gives the needs of the
management Informations systems for adopting Continuous Energy accounting,
which is the bonus to the management.
Observations :

Mostly LT 3 ph 4 wire energy meters are at the most placed in

the plant. These meters provided the voltage/ ammeters meters to monitor the
plant electrical parameters at various places. A millimeters and hand held clip-on
meter is also used for measuring the motor data. The total energy consumption is
taken out on GEB meter only. As these reading are taken manually and calculating
is

laborious

task

and

create

errors.

Installation

of

Microprocessor

based

instrumentation at load feeders and respective feeders helps complete monitoring

the energy consumption. This meter provides kW, volt, ampere, PF, and cumulative
energy consumption. This will also remove to maintain the logbook and necessary
removal of electromechanical meters and their maintenance. These meters have
high accuracy and precise reading in digital, which can be read by simply operator
also.

Objectives of Energy Accounting

Identifications of high-energy consumption areas.

Identification for losses due to equipments.

Line losses caused by resistance of Conductor of cable.

Weak and inadequate & UN planed net working.

Transformer and regulator losses. [Copper & No load loss]

Die electric losses in underground cables.

Power factor losses due to poor power factor in down stream equipments.

Inadequate reactive compensation at load points.

Voltage droop & over load loss.

Incorrect operation of machine

Increasing the load by installation of excessive size of motors.

Areas required metering:

M/s Bank of Baroda tower should installed energy

meters in floor wise distribution & Chiller machine for day to day measurements.
As there is lane facility available and meters are connected but not working. BMS
Software should be installed to monitor the energy consumption daily basis chiller
machine for reduction in TOU kwh.

Conclusion:

Any energy conservation goal will be successful only when all the

employees in the plant will involve. To full fill the task for energy accounting,
Engineers are motivated for energy accounting scheme effectively & trained
appropriately and encourage their support and give them awards for their energy
saving initiative. It can there fore be seen that taking an Energy Audits will be
extremely beneficial to all consumers whether it is Industries, Hotels or domestic
consumers. Energy audit are one of those happy tasks which while leading to
immediate improvement in the profitability and economic viability of the industries.
It also benefit to the nation to use scarce resources more efficiently.

2.1.4

Maximum Demand:
M/s Bank of Baroda tower

has crossed Max Demand in some of months due to

change in working pattern of Air Condition plants in summeronly. although it is

found that utilization of energy & M D is nearly constant. The consumption varies
due to variation of air condition load. Demand registered during the month is
demand measured during preset interval (Normally 30 Min. duration and this is
reset at the end of bill cycle. It is important to Not that while Max Demand recorded
it is not as instantaneous demand drawn, as is offend misunderstand but the time
integrated demand over predefined recording cycle. Maximum Demand registered
during the month is demand measured during preset interval (normally 30 min.
duration) and this is reset at the end of billing cycle.

2.1.5 Harmonics:
Major causes of Harmonics: Devices that draw non-sinusoidal currents
when a sinusoidal voltage is applied create harmonics. Frequently these devices
develop that convert AC to DC. How ever in real life situation varies devices like,
diodes, silicon control rectifiers, PWM system, Thyrister, Voltage & Current
chopping Induction & Arc furnaces, are also deployed for various requirements
and due to varying impedance characteristics. These non liner loads caused
distortion in voltage and current wave farms, which is of increasing concern
indecent time. Harmonic occurs as spikes at interval which are multiples of the
main supply frequency and these distorted the pure sine wave from of the supply
voltage & current.
Harmonics are multiples of fundamental frequency of an electrical
power system. Example The fundamental frequency is 50 Hz, then the 5th
harmonic is 5 times that frequency or 250 Hz. Like wise 7th harmonic is seven
times of fundamental or 350 Hz and so on for higher order Harmonics.
Harmonics can be discussed in terms of Current and Voltage. A 5th Harmonic
current is simply a current flowing at 250 Hz on 50 Hz system. The 5th Harmonic
current flowing through system, Impedance creates a 5th harmonic Voltage.
Harmonic is expressed in Terms of Total Harmonic Distortion [THD]. When
harmonic current flow in system they are known as poor power quality or
Dirty power Other causes of poor power quality includes Transient such as
voltage Spike, Surges, Sags & ringing. Because they repeat in each cycle,
Harmonies are regarded as steady state cause of poor quality power.

Adverse Effects of Harmonics in System

Blinking of Incandescing light Transformer Saturation.

Capacitor failures Harmonics Resonance.

Circuit Breaker failure, heating of Switches gear & Cable Inductive heating

Electronic Equipment Failure Voltage Distortion.

Flickering of tub light & pre-matured failures Transformer Saturation.

Fuses blown of & tripping of MCBs Inductive heating.

Failures of Motors [over heating ] Voltage drop

Neutral Conductor & terminal failure Inductive heating

Power Interference on Voice Communication Harmonic Noise

Over heating in Transformers Inductive heating

22

Crystal Controls

Solutions for Harmonics: Distortion in Voltage and current waveform is not

desirable in electrical net work, because of their adverse impact on connected
equipments. It is there for prudent to installed tuned harmonic filters close to loads
generating harmonics current. Harmonic current are filtered at the source reliving
the net work from evil effect of harmonic. The harmonic filters are Capacitors bank
connected in series with reactor. The required reactor value is calculated based on
load & housed in cubical panel with suitable switch gear. The filter system injects
required inductive Kvar to the network to improve power factor below the harmonic
frequency

and

beyond

harmonic

frequency.

Thus

prevent

amplification

of

harmonics.

Observation: Bank of Baroda [ Zonal office + Staff College ] Gujarat operations has sanction
Contract Demand 375 Kw and has touches to peak value in one or two month. Penalties were paid
for excessive kw. Although Avg. Max demand never touches to max peak in any month. The fixed
charges were paid on min. basis. [ 85% of 375 kw ]. This shows that the Contact Demand is enough.
Energy consumption varies significantly due to change in loading pattern of air conditioning.
Measurement done in HT side of Zonal office building, when both chiller machines are
running and one chiller machine off. System Average Power Factor is not good & need
improvement.

An APFC panel is installed where more than 50% capacitors are

not

working [Failed ]. No fixed fixed capacitors are installed in distribution. Low PF is

undesirable from energy saving point of view. I.e. increases losses in system.

2.3 CPP & D G Set

M/s Bank of Baroda has installed D G Sets for stand by supply, when licensee
power interruption is there. Diesel engine is the prime mover, which drives as
alternator to produce electrical energy. In diesel engines air is drawn in to cylinder
and compressed to high ratio [14:1 to 25:1 ]. During this compression the air is
heated to temperature of 700 - 9000 C. A metered quantity of fuel is injected in to
cylinder, which ignites spontaneously because of high temperature. Hence it is known
Compression ignition engine.

Normally D G Sets are running when there is interruption in power supply.

The

average load Kw can be taken on each Alternator. No measurements are done at the
time audit. Sp power generation can not be derived from data collected from plant. It
is advisable to run D G set on more than 75 % load to get Max efficiency.

Potential of Waste heat recovery can be calculated as below :

Kw output/ hr x 8kg gas/ kw
Kw out put x 0.25 k cal/kg0 C X ( Tg 1800 C)

2.6 Air Conditioning System :

Refrigeration and Air conditioning system play a vital component of energy
consumption

in Commercial Building.

Selection of appropriate

type

of Air

conditioning equipments is very essential at the design stage. Selection of

equipment is based on type of demand and accordingly the equipments falling
under this category. Each one has its merit and demerits of its own installation and
should be based on process requirement. Following points have to be considered for
energy conservation aspects. The performance of refrigeration chiller is known as
Specific Energy Consumption in terms of Kw/Ton and it varies according to
type of Compressor & Capacity. The figures below are best operating values found
in industries at the time of audits based. An Avg. Temp 22 0C and Relative humidity
60% and chiller which generates chilled water at 7 0C.

Centrifugal chillers for high capacity and base load requirement.

Screw chiller for moderate capacity and varying load requirement.

Reciprocating chiller for low/moderate & fluctuating load.

Sp energy consumption has to be taken into consideration while finalizing with M/c.

Vapour absorption machine should be installed where west heat source are available
in place of conventional.

Observations : M/s Bank of Baroda. has installed Two No Screw chillers 90 tr each
for Admn building and Split AC in staff collage.

Below shows the measurement of

energy & performance. The Condenser water temp found good. Inlet-out let
temperatures are shown below. The performance of machine is founs good. It was
found that two cooling towers are running for single machine, which is higher energy
consumption. BMS is installed in building. At the time audit it is found that discharge
pressure is good and should be maintain, higher discharge pressure increases energy
consumption. Temp meter to be installed for cooling tower water measurement.

2. 7 Cooling Tower
Cooling Tower is Essential Equipment in most Industries remove the Heat Load
from the machine to Atmosphere at Design wt Bulb Temperature. The poor
Performance of Cooling Tower can lead to serious inefficiencies in processes leading
Equipment to Higher Power Consumption. The Cooling Towers are designed for
dissipating a Specified Heat load at specific ambient wet bulb temperature. How
ever Dry bulb and Wet bulb temperature changes daily, which affect Cooling Tower
efficiency. The change in wt bulb temp. will increase/decreses

Cooling load on

Cooling Tower. There for there is substantional Energy Saving in Cooling Tower with
attachments of drive in Fan Motors for varying airflow or stopping the Cooling
Tower fan when it is not required. A Calculation below shows the saving potentials
in Cooling Tower fan.
Performance of Cooling Tower:
Two parameters that are use full for determining the performance of cooling tower
are Temperature range and Temperature Approach.
Temperature range: It is the difference between the cooling tower inlet and out
let water temperatures.
Temperature Approach: it is the difference between the cooling tower cold-water
temperature and the ambient wet bulb temperature. Through both the parameters
are monitored, but the approach is a better indicator of cooling tower performance,
lowers the approach, and betters the performance. Closer the approach to wet bulb,
the more expensive the cooling tower due to increased in size. Usually 2.8 0C
approach to design wet bulb is the coldest temperature.

Conclusion: As the Cooling Tower is very essential for Utilities and play vital roll
for quality performances, it is advisable to installed fluid cooler for saving
benefits. No Maintenance will reduce the down time as there is no scale formation
& increase the Efficiency of heat Exchanger. Water treatment or Algee formation
is not there. It is also advisable to installed PLC based drive in system. This will
not allow to run extra fan to start as it should be working in close loop system.

Energy Conservation Tips

Stop Idle running of Machines for long durations. Switch off the lights, Fans &
AC

when it is not in uses. Also remove excessive or unnecessary luminaries

fixtures not in use from system.

Supply proper Voltage to Electrical equipment. Unbalance & Higher Voltage

causes Higher Energy Consumptions.

Uses of Variable Speed Drives at variable loads Motors & installed Energy
Efficiency Electrical equipments. Proper selection of Electrical Equipments i.e.
Motors, Transformers, Luminaries. Install Energy Efficient Luminaries & Plan to
utilize natural resources of lighting. Install solar lighting is possible.

Fellow up of plant for schedule plan Maintenance. Check the setting & Set
Equipment Parameters accordingly.

Uses of Air Turbine motors in Ex-haste fan in place of Electrical driven fan.

Uses of Real Time Power Factor panels in place of APFC panels for reactive
power management for over compensation.

Minimize uses of Air consumption with alternative system. Check Air Compressor
Volumetric efficiency every 15 days. Clean the suction filter regularly. Install
manometer in suction filters. Install pressure gauges and flow meters.

Installed temperature controller in Heating & Cooling applications. Uses of infra

red heater or Gas heater in places of Electrical heating system. Check Thermal
insulation survey regularly and repair them immediately.

Pre heating of Oil and Air should be done for Combustion chamber. Reduction in
Exit Temperature by 22 0C will increase Combustion efficiency 1 %.

Reduction in Condenser pressure 1 kg/cm2 reduces 4% energy in Chiller

Compressor and rise in Temp. by 1 0C

in cooling tower increases 4% Energy.

Compressor should be installed near to production machine. Pressure should be

kept as per process requirement as Higher Pressure will cause Higher Energy
consumptions. Reduction in Suction Temperature 4 0C will increase Efficiency
1% in Air Compressor.

Use of proper lubricants for rotating devices reduces the Friction losses, which
is also indirectly reduces the energy in system. Check the vibrations for rotating
machines.

Reduces the water consumption by recycling the water in process. Check the
pumping efficiency for pumps. Install proper size of pump motor sets.
